Started putting the motor together today

Crank dropped in easy after I left the case in the sun for 1/2 hr.

Had to fix the plug in the end of the gear shaft with a couple of pin punch marks as it was loose and half way done the shaft.

Replaced the phillips head screws for allen head on the bearing retainer.

Used my new clutch tool.

Got to use it again as I found that I had forgot a washer on the kickstart shaft and had to take the clutch off again

I have finally solved the hard starting problem on both bikes,over the past 2 yrs I've tried everything several times and I always came back that it must be a lean fuel issue So I stripped the carby on the new bike and cleaned it completely with carb cleaner and compressed air however I found that the passage that the choke draws fuel from in the bowl was blocked and had to be cleaned with a fine wire (I used a bit of mig wire sharpened to a point)as the passage only has a small hole in the bottom.A brass pipe draws fuel through this passage up into the main inlet when the choke is opened,so all along I have been kicking away with no choke I checked the other bike and it was the same Now both bikes start 1st kick If you have a bike that is hard to start check the choke passage in the bowl, it is real easy to fix.

Saw a Wiseco 98mm piston cheap on Gumtree and bought it,holy shit she is a light weight race only one! Don't know if it is much good for durability though

Would you consider the larger 101mm 10.5:1 piston? Or is that somewhere you should not take the XT600 to?

Thanks for posting the carb issue fix, mines still coughing and spluttering, was water and dirt in the fuel, looks like I got a job today cleaning the carb.

Hi Maltabike, the shims are standard and come with the kit, on later models they did not have shims. Here's a picture of the bowl and you can see the .9mm mig wire I sharpened to clean the small hole at the bottom of the choke pick up,I reckon most hard starting issues are the result of this being blocked.

Had the head serviced and I painted it and put in new exhaust studs.

The motor is painted and I only need the barrel and valve cover to come back from the hydra blaster so I can paint them,also did another big order from Partzilla

Should have the rims,swing arm, fork tubes and hubs back from the powder coaters this week.

Back down the shed today,first up was fitting the piston.I always use my ring compressor and fit the piston into the barrel then push the piston out until the conrod pin hole is clear,then it is easy to hold the barrel and slip the pin through the conrod and slide the barrel down onto the crank cases.Just make sure you remember the big rubber o-ring around the base of the barrel or you will do it twice like I did

The motor went together pretty quick and I used my trusty engine crane to transport it over to the frame and bolted her in.



Then it was on to cleaning up the oil cooler,not my favorite job.
The wiring loom off this bike is a mess so I have borrowed one of the XT600 I pulled apart and will clean it up tomorrow,still need a few bits but she is coming along real nice.
