I had a similar issue with choke cables and knob on both my 1vjs and 3aj. If you dont mind going cheap you can get an excellent replacement from Alliexpress. Just search for "motorcycle choke cable"" there are a few different lengths. Around AUD$3 to $5 !!

Yes, put in oversize rings and filed them down to get the gap correct. Doesn't appear to have worked on this occasion.

I had the same problem. Got some aluminium pins machined up with a flat base to match the location on the inside of the cover. Smoothed with sand paper and stuck with super glue. Worked great and does not interfere with he outside of the cover

Yes it is ok to use paint stripper on 3aj plastics. They are made from Polypropelene that is unafected. Plastics on the 34l's are however ABS plastic and will be dissolved by paint stripper.

You have my sympathies. :omg: I have successfully welded the crank case on a TT500 in 1982 using a low melting point alloy like Actionman has advised. It worked great for me and the break was worse. Materials have advanced over the intervening 30 years!! Go to a specialist aviation grade welder ...
