Hi Geoff, its after midnight here, so i will do a more detailed post tomorrow.

Do not pull the engine yet. I would be repairing this with an epoxy/metal patch material.
I have been fixing alloy casting on auto transmissions with this stuff for longer than I care to remember.

More tomorrow.

Hi Dave, I'm not rushing into pulling the engine out just yet.... I bought some of that plastic padding super steel epoxy stuff last night, I got the one thats specifically designed for repairs to alloy castings....
I drained the oil on the bike this morning, thoroughly cleaned the area of the oil leak with some electrical contact cleaner, roughed it up with a hacksaw blade & smeared the area with the epoxy stuff, making sure I firmly pressed the stuff into where the oil was leaking from.
I will leave it now till Thursday (when I get my mid pipe back) & give it another try...

I have used this product for years. It is a two part epoxy with metal powder filler.
Probably very similar to JB Weld.
When mixed, it has the consistency of honey, so it flows into corners well and air bubbles will float out.
The downside is that it flows too well and you sometimes have to construct dams and restrictions from modeling clay (plasticine?).
It sets in 10 mins, and can be sanded in an hour. As I said earlier, I have repaired many castings on bikes,transmissions and gearboxes and never had a comeback for a leak.

They do one for alloy casing called QuikSteel Aluminum Reinforced Epoxy Putty

Interesting a guy had used it on his bike on a cracked head & worked (according to BlueMagic)

That looks like good stuff Danny...

anyway I got some plastic padding super steel epoxy stuff, which I guess is very similar to the stuff Dave was talking about (thanks for the offer of sending some over Dave, I might take you up on that)... anyway I smeared the area with it & left it for a couple of days... got my mid pipe back last night so I re-assembled that this morning... I then decided that I would pull the left hand side cover off the engine & replace the starter one way bearing 'cos mine was a bit intermittent & I wasn't very happy with it... I'd managed to pull off the flywheel from the crankcase half I was given the other week & the bearing on that one was good, which saved me 200 quid...

So I stripped the flywheel, pulled out the bearing & dropped the fucking thing & it broke into 26 fucking pieces on the floor....

Soooooo once I'd found all the bits.....

I managed to piece it all back together & fitted the thing on my bike.....

Got it all back together, the starter sounds much better & the bike sounds bloody great... but... still leaking oil, I missed a bit of his weld with the epoxy stuff & there seems to be a pin hole where the oil is seeping from..... bastard....

So tonight I've drained the oil AGAIN, cleaned it up again & smeared a bit more epoxy stuff on it... I'll try it agin in the morning.....

So her indoors made me a HUGE plate of chicken nacho's (one of my favourite's) to make me feel better .... & after 4 bottles of San Miguel... I do feel a bit better

That shit works. Worked to patch my case in the desert of Texas after a drop on the rocks. Set in about 30 minutes in the Texas sun and I rode out. Bugger held to the day I took it to the aluminum welder to have it sealed up properly.
