Just a question for the clan,
what's been done
# 500K's since rebuild
# Engine fully rebuilt with new 4th and 5th gears both sets (both were pitted)
# All new bearings including gearbox and shift drum
# New clutch and plates
# New clutch cable
# Clutch adjusted correctly
Now the issue is that after the engine is hot it is difficult to engage neutral, I just pop it into neutral while it's still rolling. But once the bike is stopped it's almost imposable to change gears.
# there is no clutch drag
# also there is no problem changing gears hot or cold whilst riding.
# i can stop with the clutch engaged and there is no drag/stalling on the engine
Sooo the $64million question is, why?

Did you check for wear on the sector forks & drum when you had it apart?
I'm assuming you've checked the drive chain tension & cush drive.

I have found on other bikes (think it was a yamaha tt350) that neutral selection is generally related to the way the selector follower 'wheel' (part 11) interfaces with the selector 'star' (part 4).xtzrick wrote:Did you check for wear on the sector forks & drum when you had it apart?

can be a variety of issues. follower wheel worn, or sloppy fitting, spring tension weak. 'star' point warn down

Which type of oil are you using ? I had 4 bikes , all worked fine for the clutches . Switched to the ever popular Rotella T , which is a diesel oil , not really made for wet clutches but "everyone" bragged about it . 3 out of 4 of the bikes developed shifting and bad clutch pulls . 2 were XT's , a Honda XL6 and KLR650 . Most got worse the hotter the oil temps got and longer it was up there . Shifting was almost normal when cold . I short changed the oil to some of my normal versions and they mostly went back to normal in short order. The one XT that I didn't ride as much and the oil stayed in it longer never came back to normal completely and still has the issue with not wanting to go into neutral unless still rolling forward . I plan to change the fiber plates sometime , just don't ride it that much do to the kick start(gets annoying for daily use).
I have talked on various forums and found quite a few others that complained of the exact same issues , once switched back issues went away. I figure the oil swells the fiber plates causing sticktion . Non of the bikes acted like the clutches were dragging , adjustment were played with. Of all the quads and bikes I've owned , never had clutch issues and always used "wet clutch capatible " oils , aka atv/motorcycle oil , not auto oil. That was the first time.
